In honor of Lee Reese, we would like to reprint this Technical Article that he wrote several years ago. Adding several voltage reduction resistors create potential starting points for serious fires. The best part of the following method of conversion is that it is straight forward, clean looking, and all of the parts needed are easily available at reasonable cost and look identical to the original 6 volt components being replaced. First, the original 6 volt wiring can be retained because it will more than handle the 12 volt current as the 6 volt system was designed to carry more current amperage than the 12 volt system.
Putting 12 volts into wires designed for 6 volts will in no way cause any deterioration of the wires or insulation. In planning a reasonable conversion, consider four basic areas: exterior lighting, engine compartment, interior, and instrumentation.
Of these four, exterior lighting is the easiest. All that is needed here is a simple exchange of bulbs, the costliest part being the headlights.
I seriously endorse updating the headlights to the now available 12 volt halogen units. They are not that expensive and provide a huge safety factor increase with their higher intensity and longer range. The next easiest part but the most expensive, is the engine compartment. You can use the 6 volt horns but they will sound rather harsh and will eventually burn out. For the charging system, a rebuilt 12 volt generator and new 12 volt regulator will be needed. The voltage regulator should be matched to the generator for correct amperage output. The electrical connections are the same at the generator and voltage regulator end. The starter may be changed if necessary. I used a 6 volt starter in a 12 volt system for seven years without failure.
The 6 volt starter turns faster making starts even easier but the down side is that the much higher starter RPM slams the starter drive into the back of the flywheel ring gear harder taking its toll on teeth wear. If the rear of the ring gear is already worn, this starter uses the front side of gear extending its useful life by engaging the ring gear from the front side.
This newer starter is also easier to install as the armature shaft is a little shorter than the original one. The starter relay may be changed if desired, but the original will handle the extra juice. It looks identical down to the single front terminal. One can be added if desired as it supposedly aids cold weather starting. A 12 volt coil is required along with the correct ballast resistor. This is especially true if you elect to hide the resistor under the dash where the static has a straight shot to the radio without the hood acting as a shield.
The ballast resister produces little heat and is not a potential fire hazard like other voltage reducers.
